Four reasons to buy more than the formula — and how each is counted

A thousand saleable candles is not a thousand poured candles. The gap has four names, and each one is counted differently.

The net formula is simple: 1,000 × 200 g at 8% is 184 kg of wax and 16 kg of oil. Everything this page adds is material that is melted but does not end up in a candle you are paid for. It falls into four groups. Pilot batches rehearse the full process — melter, pour, cure, label — before the real run. Burn testing is the wick trial before production plus a few candles pulled from production to check the batch still burns like the trial. Rejects are candles poured and then failed at QC. Replacements are candles you will owe customers for breakage or complaints after dispatch.

The first three are well understood. The fourth is the one most makers forget to buy for, and the one a large corporate or retail order is most likely to call on. All four are working assumptions — CSI publishes no reject rates, no pour-loss figures and no test standards — so this page shows a lean, a standard and a cautious set, and how to replace each figure with your own history.

The standard plan, step by step

Applied in the cluster's fixed order, the standard plan adds 66 whole candles (pilots, trial, burn tests and replacements), divides by 0.97 for rejects and multiplies by 1.03 for pour loss. The result is 208.28 kg of wax and 18.11 kg of oil — 24.28 kg and 2.11 kg above the net formula. The table shows exactly where each kilo goes.

The rupee column uses the Chunks 5 kg rate (₹0.60 a gram) and Orchard Pear's 1 kg rate (₹3.74 a gram), before pack rounding. Two things stand out. The pilot batches are the largest single line — a full-process rehearsal of 40 candles costs more material than all the rejects — which is why the question "can I sell the pilots?" matters (below). And pour loss, at 3%, is the second largest, because it applies to everything melted, pilots and rejects included.

Pick the row that matches your evidence, not your nerves. A workshop with a proven wick, a stable process and low reject history can run lean; a first 1,000-candle order with a new wick and a new team should run cautious. The two ways buffers go wrong

Counting the same slack twice. A maker who has already stacked pilots, tests, rejects and pour loss then adds "10% safety on top" is buying 20.83 kg more wax (45 × 5 kg + 4 × 1 kg + 1 × 500 g instead of 41 × 5 kg + 3 × 1 kg + 1 × 500 g) to cover risks the stack already covers. Fix: each risk gets exactly one allowance, applied once. The leftover from pack rounding — 223 g of wax and 39.0 g of oil here — is a free extra margin; do not add another percentage to cover it.
Treating replacements as rejects. Rejects are found before dispatch; replacements are owed after it, often weeks later and in ones and twos. A reject allowance on its own leaves nothing for a corporate client whose courier broke a carton. Fix: hold replacements as a fixed count — either as finished candles from the run or as reserved wax and oil (1,840 g and 160 g for 10 candles) — and record which you chose.
If your pilots pass, sell them
Pilot candles poured with the production wax, oil, wick and jar, cured and passed at QC, are saleable candles. If you plan to sell them, the production run drops by 40 and so does the material: the standard plan's wax falls from 208.28 kg to 200.46 kg. Decide before you buy — counting pilots as both waste and stock is another way of double-counting.

Replacing the examples with your own numbers

The best buffer figures are the ones your own first order writes down.

Every figure in the standard plan is a placeholder until you have your own records. The fastest way to get them is to measure the first pilot batch properly. Weigh what goes into the melter and what comes out as candles; count the rejects at QC and write down why; keep a log of replacements after dispatch. After one 1,000-candle order you will have numbers that are worth more than any table.

Candles you will pour for tests, pilots and replacements are whole candles. Candles that fail are a reject rate. Material that sticks to the jug is pour loss. Nothing is counted twice.

The standard plan as a priced CSI order

With the standard allowances the wax is 208.28 kg — Luxury Soy Wax Chunks 41 × 5 kg + 3 × 1 kg + 1 × 500 g for ₹1,24,891.00; Chunks are ₹599.00 a kilo in 5 kg bags against ₹599.90 in the 10 kg bag, so 5 kg bags are the cheapest cover, and an order this size is worth a WhatsApp quote (no discount figure is published). Enough for your fixed test, pilot and replacement candles, a reject allowance and pour loss — counted once each. For 1,000 × 200 g at 8% on a standard plan, about 24.3 kg.
What percentage should I add for candle rejects?
Use your own history. Without one, this page shows 2%, 3% and 5% as labelled examples. Apply it by dividing by (1 − rate), not by adding the percentage.
Should pilot candles count as waste?
Only if you will not sell them. Pilots poured with production materials and passed at QC are saleable; if you sell them, reduce the production run by that number.
How many burn-test candles for 1,000 candles?
A wick trial before production plus a few pulled from the run — this page uses 6 + 10 as a labelled example (one per 100). Write your own QC plan.
Do I need a separate allowance for replacements?
Yes. Rejects are caught before dispatch; replacements are owed afterwards. Hold a fixed count as finished candles or reserved wax and oil.

What CSI's product pages state (quoted, not CSI test results): Luxury Soy Wax Chunks — maximum fragrance load 13%, cure minimum 48 hours, ideally 1–2 weeks; Luxury Soy Wax CSI 464 — fragrance load up to 10%; Premium Coconut Soy Wax CSI 468 — fragrance load up to 13%, melting point 50–53°C, pour 58–60°C; Natural Soy Pearl — no fragrance ceiling, temperatures or shelf life published. The pilot, trial, burn-test and replacement counts, the 2–5% reject rates, the 3–5% pour-loss rates, 2% glass breakage and the 200 g / 8% candle are labelled working assumptions or examples. CSI publishes no reject or pour-loss data, test standards, wick-size charts or fill weight for the White Matte jar. Costs exclude labour, lids, packaging, freight and GST.
