Why a 1 kg approval is not enough for 1,000 candles

The client signed for a thousand candles. The 1 kg test only ever met five.

A 1 kg test batch makes about five 200 g candles. It tells you that CSI 464, Sandalwood at 8%, your wick and your jar work together. It cannot tell you what happens when the same formula is melted as 25 kg, held hot while someone pours 125 jars, and repeated eight times against a deadline. Those conditions change how evenly oil is distributed, how long top notes sit at heat, and what the last candles of each pour look like.

A corporate order raises the stakes in two ways. The client expects every candle in the box to match, and the material spend is large enough that a failed run cannot be absorbed quietly. That is exactly the situation in which one production-size validation batch pays for itself.

Validation does not mean re-approving the formula. The formula is approved. It means proving that your production process reproduces the approved candle at the size you will actually make it.

The order in kilograms and rupees

Put the full order on paper before deciding what to buy first. The worked example uses Luxury Soy Wax CSI 464 and Sandalwood at 8% of total candle weight in 200 g jars.

That is ₹21,723.80 ÷ ₹173,790.40 = 12.5% of the order's wax and oil. The batch also yields 125 candles before losses, which count towards the order if they pass.

Ask about lots early
Before the bulk order, ask on WhatsApp whether the balance of wax and oil can come from the same lot as your validation material. Whatever the answer, pour a small control from any new lot and compare it with the validated candles before it goes into production.

There is one honest trade-off. Staging your purchases means the balance may arrive as a different lot from the one you validated. Buying everything at once guarantees one lot but puts ₹173,790.40 at risk on an unproven process. For most makers, the staged route with a lot check on arrival is the lower-risk choice.

Running the validation batch

Run the batch exactly as production will run, including the person who pours and the pitchers used. Log wax temperature with a separate thermometer at oil addition, at the end of mixing, and at the first and last jar. Keep Sandalwood addition well below its published 203°C flashpoint, and do not run the melter at its maximum setting; there is no benefit to overheating the wax and real risk to both the fragrance and the person pouring.

On the same day, pour a 1 kg control with your original method: 920 g of CSI 464 and 80 g of Sandalwood. Number every production jar in pour order.

Keep a watchful eye on every test burn from lighting to extinguishing, and stop any candle that smokes or develops a tall, flickering flame.

After validation: keeping batches two to eight identical

A passed validation batch sets the standard, but a thousand candles means roughly eight 25 kg batches, and every one of them can drift on its own. The validation settings only protect the order if each later batch repeats them and records that it did.

Turn the validation record into a one-page batch sheet for this order: weighed wax and oil per fill, wax temperature at oil addition from the thermometer, mixing time, the hold before the first pour, and the expected candle count per batch. Each later batch fills in the same sheet. When a figure moves — the oil went in hotter, the pour ran longer because one person was off — the sheet shows it immediately.

Keep a lighter positional check on every batch rather than the full validation study. As a suggested starting point, retain one unburnt candle from the start, middle and end of each batch, and burn one of the three from every second batch against a remaining control candle. That keeps the evidence trail alive across the whole order without burning dozens of saleable candles.

Watch the reconciliation too. 25 kg of scented wax should give 125 candles of 200 g before losses. If batch four gives noticeably fewer than batch one, find out why before batch five: wax left in the melter, overfilled jars or spillage all cost money across 200 kg and can hint at a process change.

Finally, keep the retained candles from every batch, labelled with batch and position, for some months after delivery. A corporate buyer who reports one weak candle in a box is far easier to answer when you can burn its batch-mates beside the approved control.

Building validation into the client's timeline

The most common reason makers skip validation is the deadline. The fix is to plan for it on the day the order is accepted. If the product pages' stated cure is 48–72 hours and you want a second look around day seven, the validation cycle is roughly a week before bulk purchasing even starts. Add that week to your production plan and tell the client the delivery date that includes it.

Then work backwards. With 200 kg of scented wax to pour, how many batches per day can your melter, crew and cooling space handle? The CSI melter page states 9.5 litres per melt, roughly 8.5 kg of melted soy wax, so a 25 kg batch is three fills; weigh one real fill to confirm. Allow cure time for the last batch before packing. If the dates do not fit, the answer is to renegotiate the date or split the delivery, not to skip validation.

If the validation batch fails. Do not raise the Sandalwood load or change the wick to rescue the date. Compare the failed candles with the control, find which process step moved, fix it and repeat the validation. A delayed order is recoverable; a thousand weak candles delivered to a corporate client usually is not.
